Are we sure about this? Seems to me if you just jumper the LED pad, you're sending your 9V power to ground. Looking at schematic, I don't see any ill effect of not populating the CLR or the LED on the main PCB, but maybe I'm missing something.

Are you disconnecting your internal speaker when you plug in to that jack? If you are running 4 ohms on the internal speaker and 4 ohms on the external speaker simultaneously (in parallel) the amp is only seeing 2 ohms of impedance. My recommendation would be to replace that 1/4" mono jack...

Check the impedance of the speakers. Also, are you using a 1/4" speaker cable or a 1/4" instrument cable?

That just looks like way too many opportunities for solder bridges for me. I just stick them all in, tape them all down, and solder away, timing the legs along the way.

I don't bend the legs anymore. I've made my share of mistakes, and keeping the legs straight makes desoldering a whole lot easier. It also makes it easier to prevent and correct solder bridges.

It's not part of the design. If you've swapped the pot and are still gettin the issue, perhaps it's a grounding issue. Can you post some photos?

I don't use diluted alcohol. I generally use 91% (mostly because I can get it at the grocery store), but a lot of people use 99% isopropyl. My weapon of choice is a soft bristled tooth brush. I dip it in alcohol, scrub the board, clean the brush on a paper towel and repeat until the board...

I like to clean as much flux off of the board as I can when I'm troubleshooting. It makes it easier to spot problems.

Your solder joints look good, but I can't tell on this one from the photo. You might want to check for continuity between those two pins.
